They say that necessity is the mother of invention, and I certainly agree. The word “necessity” implies that you need something you don’t have… a problem to be solved!

So, for the next month or two, the mold maker works together with machinists, apprentices, and other mold maker to fabricate all the shapes and pieces that comprise a finished mold. They need to cut steel with special cutters on very sophisticated machinery that can easily cost $150,000.00 each.
I took one of the nozzles and plugged the hole in the end. Then I punched holes radially around the tip. Now when the fluid in the syringe is dispensed it squirts out of the nozzle in all directions coating the entire inside diameter of the conduit with the not-yet-foamed resin mixture. It adheres very strongly all the way around. I could not even knock the plugs out with a 2 x 4. Problem solved; not a drop of leakage in any test.
Several prototypes were designed using a process called thermal forming. This is a process in which the material for the guards is melted around a form. The process, however, didn’t allow for the guard to be one piece, the results were not as consistent as Frank hoped for. It was in China Plastic Molding Design that Frank would find the quality and consistency he was looking for.
Our injection molder built the tooling we needed for the hand held device, amortizing the tooling over a large number of units. We were to pay an additional dollar per piece until the tooling was paid for. I’m having a hard time remembering the details, but I think it was costing us about a buck and a half ($1.75) per trimmer to injection mold the plastic parts, assemble the trimmers, and package them in blister cards.
So, the mold maker gets the steel with the shapes, and puts them in a holder (mold base), and makes everything fit perfectly so the plastic part comes out nice and clean. If he does a poor job, you will see the little ugly lines on the part, or little fins of plastic sticking out, like you might see on a cheap Chinese toy.
